Both US CItizens and British Citizens can apply for Global Entry. More than worth it if you fly a few times a year over a 5 year period.

Yes you can wait to file as MFS and just make sure you pay the tax you owe. The extension is for time to file not time to pay. Once you have he ssn you can go back an amend a few years if it helps.

He can try to enter on the expired green card. There was a lady recently on here who was able to get in without and issue. That should have been a rare case. If there is an issue with CBP he can ask to go before an immigration judge and then he would be paroled into the country. Don't surrender the green card at the POE.
The other options is to apply for the SB-1 which can be hard to obtain.

He can pay for the green card after getting the VISA and before he enters. He can also pay after entering. The sooner it is paid the sooner the green card comes.

Seriously? Go out and live your life. Passport and NOA for the AOS shows that you are ok to be here. Just can't work, can't travel internationally and maybe can't drive.

Just letting everyone know.
After calling almost every bank in the South, I found a bank (Suntrust) that would do an International Bank Draft. Although, I had to become a member to do so. It didn't cost anything.
Now, the paperwork is in the mail to HK. Lets just say, expedient shipping from the US to HK is not cheap.
But I have found this journey is not for the cheapskate or for an impatient person.

You can only get the I-94 at the POE. The safest way would be to land cross the border and ask for an I-94. Then you can buy a ticket to where you want to go.
You can still (try to) renew your B2 without and interview.

But most want it done before. Some consulates will not allow an interview without medical. Sometimes another test needs to be completed and the medical isn't sent. That is pretty rare.

You can file again; you have added to your evidence. However, a spousal petition is much better in that if it is refused by the consulate you can actually appeal (reaffirm) it at USCIS if it gets sent back.
You don't need a lawyer.
Whatever you do you will still need more face to face time.
