No previous experience, as I am yet to interview, but as a PR I can tell you - no issues in returning to Canada so long as you have met the residency obligation (been physically present in Canada for 730 days in the past 5 years). Carry your PR card with you, but technically you would be allowed to cross the border even without it, because CBSA can check your records based on another document such as you landing papers/ passport. 
 
Note - you would lose your provincial healthcare in Canada just as a Canadian citizen would upon activating your green card. 

Well, since the US opened its borders, there should hopefully be more flight options rolling in and hopefully it's not such a crunch for time! 
 
Just remember when he activates his visa, he loses his provincial health care benefits.  The assumption is when you activate that I-551, that you're headed to the US as a LPR. The stamped, activated visa gives him entitlement to work even without a social and the physical green card sometimes comes fast, other times slow but isn't required for a year until the passport stamp expires and even then it can be extended if there is an issue with the issuance of the physical green card.  He will have 6mo from the date the medical is issued or the expiration date of his PRC, whichever comes sooner (typically it's the medical that expires) to activate, so a reasonable amount of time to finish up work, pack up and move.  
 
Also keep in mind any covid testing requirements at the borders.  Some CBP and CBSA agents have been great, others not so much.

My wife completed her medical exam with Dr. Cheema on Wednesday and she said it was really quick and easy. Her words were "felt like being on a conveyor belt the way the doctor ran through his steps." She also said that she paid for 2 hours of parking at the x-ray place thinking there might be a wait, but she was in and out in 10 minutes.
We got an email the next day from Dr. Cheema's office that the results had been sent to the consulate.

Hi I live in Vancouver. My interview was on July 19, and my visa status was changed into 'issued' on July 21. I received the email saying my visa being sent on July 23. Picked it up yesterday. Hope this helps!

If it is not indiscreet, when was your interview and email saying your visa is being sent ? Also which area of Canada ? Asking that because I'm trying to guess for my own case (living in AB)

I did not receive an email from the Purolator until the Friday after my interview July 23rd.  My interview was July 21st. I am thinking they send them out on Fridays, so hopefully you will geta notification tomorrow 

Yayyy! Congratulations on having your visa on hand! Just 2 weeks more, I'd say slightly sleepless night and you'll be able to sleep well with romantic night with your hubbins! So happy for you!

I got my Visa in the mail today,  2 days ahead of schedule.  So excited! My flight is booked for the 14th, cat is scheduled at the vets for her last visit on the 6th for her "medical clearance" 
Looking forward to finally being home for good with the hubbins!!
