I'm just going by what others have reported. There certainly have been cases where somebody noted it was caught prior to being accepted. Why it's inconsistent is a mystery to me...as is why the "resident since" date isn't autofilled with the correct date in their system (the OP's situation is far from unique,unfortunately).

I went back and tried to a find a few of those cases. Two of them were on VJ and one outside VJ. They did all tend to have slightly different issues. Like one's date had the day and month transposed, and they filed a couple months early and it was rejected. They had included the approval notice in their filing. Another case realized the mistake and completed the I-751 with the correct information on it instead of the information from the card. They thought as long as they did that, they didn't need to get the actual card fixed and they would accept it anyway. The remaining case had a card issued during a period that USCIS became aware of resident since errors on a batch of cards. So they were probably on the lookout, or possibly it was flagged in the system already.

 

Looking at the I-751, there is no field to declare the date of becoming an LPR...only the expiration date. If one completes the form with the date from the card and presents the card, it does seem like a long shot for anybody at the lockbox to notice it. They'd need to see information in the system or notice it in the documents.

So yeah...it being caught at the lockbox seems more like a rarity. So not 0% - it has happened - but it's not likely unless USCIS has changed their system recently.

They actually put the full second name on the front of the card? They usually just put the initial letter. In the example below the second name is "Void"

07-2008 = Daily calls to DOS: "currently processing"; 8/05 = Phoned consulate, got Section Chief; wrote him.

08-07-08 = E-mail from consulate, promising to issue visa "as soon as we get her passport" (on 8/12, per DHL).

08-27-08 = Phoned consulate (they "couldn't find" our file); visa DHL'd 8/28; in hand 9/1; through POE on 10/9 with NO hassles(!).
