My wife has a question that she would like me to ask . . .

We received the letter that extends the validity of her GC for another year. She would like to know whether USCIS will send her another GC for the extended year or if she will need to carry the extension letter for travel?

If the answer is the latter, has anyone traveled with the extension letter? Any problems upon re-entry?

No, she won't receive any extension card - she needs to carry the extension letter plus her expired green card not just for travel, but all of the time, until she receives her 10 year card. The two of them together provide her legal proof of immigration status. From experiences others here on VJ have had, there doesn't seem to be any problems involved with traveling with the extension letter, although it might depend on where your wife expects to travel.

I travelled with my expired GC and letter to England and back without any problems. Breezed right through immigration.

As for carrying the letter everywhere, I don't. For one thing the letter has expired. From what I read, and don't quote me, your right to live and work in the US doesn't expire when the green card does, only the card itself expires. So my fuddled logic would indicate you only need carry the card around. if a check is done, I'm sure immigration computers show that you have applied for a 10yr GC.

I have made me a copy of the extension letter and carry that along with the expired greencard in my purse.

I don't know what I will do if I have to get a stamp in the passport when my extension letter expires.

I really don't want to lose my passport, so I will most probably just make a copy of the stamp page and carry that around with me.

It really also depends on where in the US you live. If you live close to a border it might really be advisable that you do indeed carry proof of your immigration status with you at all times. Other states like Oklahoma have passed laws that the police can ask for proof as well. This is why I now carry proof at all times. By law, you are of course required to carry proof of immigration status with you!
