to my surprise, I received this response from NVC after submitting the choice of agent in email:
Unfortunately, the principal applicant's assigned U.S. Embassy/Consulate General does not participate in the National Visa Center's Immigrant Visa Electronic Processing Program. Therefore, all forms and documents should continue to be mailed to the following address:

getting a separate flight means that you are not staying in the transit zone.
you will need to leave, pick up your luggage, go to the check in desk and get your new boarding pass for your second flight and re-check your luggage.
yes he will need a visa. if this is a one time flight , stop overcomplicating it and get him a decent flight with good connection, not 5 tickets and 10 stops...

Perhaps the only one thing I am not looking forward is the 12 hours flight...if it was business class, I wouldn't give a damn, but I'm not yet making that kind of money....

Household size is defined as: include yourself and your spouse, dependent children under 21 AND any dependent listed on your most recent federal tax return.
So if you listed your father and mother on your tax return as dependent, you would need to include them if not, it will be only you and your spouse and children under 21 if any.
If you claim your parents to be your dependents (meaning you are financially responsible for them) on your IRS tax return, you are out of luck...
Otherwise you are in good shape and good to go.
