When I finally get the interview letter God willing after approval can I ask the officer to have my card printed in my married name? Has anyone done it? Also if my passport is expired will that give me any problems? I know I wont get a stamp but I would not need it in th event that my case is approved.!?

You should have applied for AOS under your married name to get a card with your married name on it. Otherwise, you will have to file form I-90 after you get your green card to change your name.

I'm not 100% sure about the passport, but my guess is, you have to have a valid passport at your interview.
