How soon before the I-94 expiration date should the AOS paperwork be sent? What if the paperwork "arrives" before the I-94 expiration date, but is not processed until after that date? Thank you for any advice.

The processing date in relation to I-94 expiration date makes no difference for the AOS. The sooner you file the better, as the longer the overstay the more chance (though very small) that you could be caught.
